Make Your Own Gear Last Longer ..
I have a lot of Shimano M520 and M540 pedals and though the bearing grease purge system is one of the most impressive bits of 'lasts forever..' bike part design I've worn out the contact faces at the sides of the pedal body on most of them. This means my foot and leg isn't so well supported and it may be part of my ongoing RHS hip discomfort (new pedals and shoes feel so much better). But all the bearings run nicely still.
Perhaps I could use some of that 'liquid metal' type resin to rebuilt the worn down areas and finish it it flat at the right height to support the shoe properly. Has anyone used it for similar purposes and can recommend the right stuff to stick to aluminium?

I've used 'chemical metal' on various engines and I'm not sure it would do what you are asking as it's pretty soft really. 'JB Weld' was far superior but not sure if it still exists. I'd say araldite might be better. Or mebbes see if you can araldite new wear plates (i.e thin stainless or even coke can) onto the affected areas.

As much as I hate to say this as I'm from Yorkshire (apparently they're very frugal... new word for me) but, there's a thing called a bin James. Find one and chuck em in

ha, thanks Shafiq, nice offer but I'd feel bad taking you up on that since I work at Madison who distribute Shimano ... so that makes me even more frugal / tight!
I don't track my mileage but all of them (8 sets across 520, 540, XT and XTR specs) have been in rotation on 5 bikes for maybe 13 or 14 years now. Until I bought some ES600s and wider-caged MTB ME700s recently I'd not bought any SPD pedals since I was last at Madison in 2011

Then I look forward to how you get on James. But my honest opinion is that it's just a waste of time/money trying what I think you're trying. Especially if it's affecting the hip lopsided - been there with ling term hip pain that stopped me walking and have lots of stuff in place Inc flat shoes now - as I reckon whatever repair you made isn't really gonna hold

As Phil says, JB weld is generally considered very good and is still available.
Devcon Plastic Steel is perhaps the strongest of all but very expensive. Also, are you able to screw something to the pedal to act as reinforcement - some long grub screws maybe?

Grub screws to support is a good idea, or drilling small shallow holes for the filler to sink into and 'grip'?
Haven't got onto this project yet, things sort of went wrong later in July as my new ME-700 platform pedals seemed to work well with foot support, so well I was riding in a way that brought on the problems that my clot / PE post was about.
